Most packaging buyers choose a corrugated mailer box the same way: they pick a size that looks about right, ask for "strong board," approve a print proof, and place the order. Then the invoices arrive — a damage claim here, a dimensional weight surcharge there — and nobody can explain which decision caused it.

The truth is that almost every cost problem in mailer packaging traces back to three technical choices made in the first ten minutes of a project: flute profile, board strength rating, and internal dimensions. Get those right and everything downstream — print quality, transit survival, freight cost, warehouse footprint — falls into place.

This guide walks through how to specify each one, using published industry standards rather than marketing claims. Step 1: Choose the Flute Profile Before Anything Else

The flute is the wavy inner layer of corrugated board. It determines cushioning, stacking strength, print smoothness and — critically — how much space your box occupies. Flute letters were assigned in the order they were invented, not by size, which is why the naming feels arbitrary.

What each flute is actually good for

  • E flute (1.6 mm) — The default for branded retail mailers. The fine corrugation gives a near-smooth surface, so fine text, gradients and photographic images print cleanly. Best for lightweight goods: apparel, cosmetics, supplements, accessories.

  • B flute (3.2 mm) — Noticeably more crush resistance and cushioning than E, with acceptable print quality. The right call for slightly heavier or semi-fragile items.

  • C flute (4.0 mm) — The most common flute in general shipping cartons. Strong stacking performance, but the coarser surface shows "washboarding" under heavy ink coverage, which is why it is less common for premium mailers.

  • EB or BC double wall — Two flutes laminated together. Combines E's print surface with B's strength (or B with C for heavy loads). Use when the product is fragile, heavy, or travelling long distances.

  • F flute (0.8 mm) — Micro-flute used where a rigid folding-carton look is needed with a little added protection. Common in small custom paper gift box formats.

Practical rule: if your artwork contains fine text under 8pt, photographic imagery or large flat colour blocks, specify E flute or finer. If the box will be stacked more than five high on a pallet, move up to B, C or double wall.

Do not confuse flute thickness with strength

A thicker flute is not automatically a stronger box. Board thickness varies with humidity and manufacturing conditions; flute count per linear foot is the reliable identifier. Strength comes from the combination of flute profile and liner grade — which brings us to the next decision.

Step 2: Specify Strength as ECT or Burst Test — Not "Strong"

There are two competing ways to rate corrugated board, and they measure completely different things.

  • Burst test (Mullen, e.g. "200# test") measures the pressure required to rupture the board's face — resistance to puncture and rough handling. A 200# board withstands 200 lbs per square inch before bursting.

  • Edge crush test (ECT, e.g. "32 ECT") measures stacking strength — how much load the board's edge carries before crushing. A 32 ECT board withstands 32 lbs per linear inch.

These are not interchangeable, and carriers publish different weight limits for each:

Two things stand out in that table.

First, the gap between the two columns is enormous. The Fibre Box Handbook rates a 200# single wall box at 65 lbs; UPS recommends the same board for only 40 lbs. That difference is not an error — the handbook figure reflects laboratory conditions, while the carrier figure builds in a safety margin for real parcel networks with conveyor drops, sorting impacts and stacked trailers. Always specify against the carrier column, not the laboratory column.

Second, burst test and ECT are not equivalent at the same nominal grade. UPS rates 200# single wall for 40 lbs but 32 ECT single wall for only 30 lbs. If a supplier quotes you "32 ECT" as a substitute for "200# test," they are offering a board with roughly 25% less carrier-rated capacity. Sometimes that is a legitimate cost saving. Sometimes it is a silent downgrade. Ask which one you are getting, in writing.

What to write in your specification

A complete board specification names four things:

  1. Wall construction — single wall, double wall, triple wall

  2. Flute profile — E, B, C, EB, BC

  3. Strength rating — either burst test (200#, 275#) or ECT (32 ECT, 44 ECT)

  4. Liner type — natural kraft, white kraft, or white-top recycled

Example of a usable spec: "Single wall, E flute, 32 ECT, white kraft outer liner, natural kraft inner." Example of an unusable spec: "Sturdy printed mailer box."

Step 3: Size the Box for Billable Weight, Not for Comfort

This is where most money leaks, and it is entirely avoidable with arithmetic.

Parcel carriers charge on whichever is greater: actual scale weight or dimensional weight. Dimensional weight is calculated by multiplying length × width × height and dividing by a carrier divisor. FedEx and UPS commonly apply a divisor of 139 for imperial calculations; international air freight commonly uses 166, and metric volumetric calculations typically use a 5000 divisor.

How to get the dimensions right

  • Measure the product in its shipping state, not its retail state. A compressed garment, a candle in its custom paper gift box, a bottle in a moulded insert — measure what actually goes in the mailer.

  • Add clearance, but only what you need. For rigid products, 3–5 mm of clearance per side is typically enough for smooth insertion. Excess clearance means the product moves in transit, which causes more damage, not less.

  • Round down, then prototype. Order a physical sample at the tighter dimension and pack it by hand before committing to production. A prototype costs a few days; a wrong size costs an entire production run.

  • Check the flute direction. Corrugated board is anisotropic — its stiffness, edge crush and bending resistance all differ depending on flute orientation. A well-designed box runs the flutes vertically in the panel walls so they carry stacking load along their strongest axis.

Step 4: Validate Against a Recognised Transit Standard

A specification is a hypothesis until a package passes a transit test. The relevant standards for e-commerce mailers are:

  • ISTA 3A — general simulation for individual packaged products moving through a parcel delivery system, covering drop, vibration and compression hazards. This is the standard most direct-to-consumer brands should be testing against.

  • ISTA 3L — a newer protocol specifically simulating e-commerce fulfilment via parcel or LTL, from fulfilment centre to consumer doorstep.

  • FEFCO codes — the European standard numbering system for box styles. Referencing a FEFCO code (for example, the crash-lock style used in many mailers) removes ambiguity about structure between you and the factory.

Step 5: Vet the Factory on Specification Discipline

Any china paper box packaging factory can print a box. Far fewer can hold a specification consistently across repeat orders — and that consistency is what separates a supplier from a vendor.

Here is what to ask before placing a first order:

  • "What is the exact flute, ECT/burst rating and liner grade in this quote?" A factory that answers with specific figures is controlling its materials. A factory that answers "good quality kraft" is not.

  • "Which processes are in-house?" Die-cutting, printing, coating and gluing performed under one roof produce tighter tolerances and shorter lead times than work farmed out to third-party finishers.   • "What is tested, on what frequency?" Burst strength, edge crush and dimensional accuracy should be checked per production batch, not per contract.

  • "Can you supply chain-of-custody documentation?" FSC or PEFC certification supported by actual paperwork — not a logo on a brochure — is increasingly a compliance requirement for retail and marketplace listings in the EU and North America.

  • "What happens if the sample and the production run differ?" Get the remedy agreed before you need it.

  • "What is the real minimum order quantity?" A factory serving both startups and volume brands should be able to state its floor clearly rather than negotiating it after you have invested in artwork.

A note on price comparison

Quotes are only comparable when the specifications are identical. A quote for 32 ECT E-flute and a quote for 200# B-flute are not the same product, and the cheaper number is not the better deal. Normalise the specification first, then compare.

Common Specification Mistakes That Cost Real Money

  • Over-engineering the board. Specifying double wall for a 1 kg product adds material cost, adds weight, and adds thickness that increases dimensional weight. Match the board to the load using the carrier table above.

  • Designing artwork before finalising structure. Die lines change when dimensions change. Lock the structure, then design.

  • Ignoring the inner surface. The inside of a mailer is the first thing the customer sees on opening. Printing it costs little and materially changes the unboxing impression — a technique borrowed directly from custom paper gift box design.

  • Approving a digital proof instead of a physical sample. Colour, board texture, crease quality and lock-tab tension cannot be judged on a screen.

  • Forgetting flat-pack logistics. Mailer boxes ship and store flat, occupying up to 90% less warehouse space than pre-erected cartons. If a supplier proposes pre-glued erected boxes, ask what that does to your storage and inbound freight cost.
